Premature grinding wheel wear stems from five factors: (1) excessive pressure >300 N, (2) incorrect wheel grade for rail hardness causing glazing or rapid breakdown, (3) insufficient cooling degrading resin bond thermally, (4) wheel glazing from too-hard bond on soft rail steel, (5) contaminated wheel surface from dirt, grease, or metal pickup. Prevention: match bond to rail hardness (260-380 HB), maintain 40-60 m/s speed, dress wheels every 2-4 hr. RailwayCare includes wear optimization guidance with each shipment.
Optimal grinding pressure: 200-300 N per stone. Above 400 N: bond fractures before grain dulling (premature grain loss), excessive heat >700 C degrading resin, wheel consumption +50-100%. Solution: calibrate pressure with force gauge. RailwayCare recommends 250 N for ZA-25, 300 N for ZA-40 heavy-duty wheels.
Fundamental rule: harder rail steel requires softer bond (and vice versa). Rail at 350-380 HB needs Grade H-J (soft) to release worn grains and expose fresh edges. Using Grade M-P (hard) on hard rail causes glazing—grains wear smooth but remain bonded, producing rubbing without cutting. Conversely, soft bond (H-J) on soft rail (200-260 HB) wastes abrasive grains before they dull. Use bond-rail hardness matching chart with every order.
